Underfill means the die cavity never completely filled. There are only four possible causes, and a short diagnostic sequence separates them within one production shift.
Forging underfill has four possible causes: a billet that is too light or wrongly sized, a billet below working temperature, insufficient blow energy or press tonnage, or a die design fault such as poor blocker distribution or an over-thick flash land.

The Diagnostic Sequence
Check billet weight first — it is fastest and most common. Then verify temperature with the pyrometer log. Then check press energy and die condition. Only after those three should the die design be questioned, because changing it is the slowest and costliest correction.
