Common Forging Defects and How to Prevent Them
Almost every forging defect traces back to one of four causes: wrong temperature, wrong die design, wrong billet size, or wrong lubrication. Knowing which one produced a defect is what separates a fix from a guess.

Laps and Cold Shuts
A lap forms when metal folds over itself and the fold is pressed closed without bonding. Cause: sharp corners in the die, excess billet material, or a poor blocker impression. Fix: redesign the blocker sequence and increase fillet radii.

Underfill and Flash Line Cracks
Underfill means the cavity never filled — billet too small, temperature too low, or insufficient blow energy. Flash line cracks come from over-thin flash land or excessive trimming temperature. Both are process parameter problems, not material problems.
Scale Pits and Bursts
Scale pressed into the surface leaves pits; short soak times and effective descaling prevent them. Internal bursts come from forging too cold in the core with a high strain rate, and are only found by ultrasonic testing — which is exactly why heavy sections are UT tested.
